第一节 绝缘材料的辐射交联
电线电缆工业是机械电子工业的一个极其重要的组成部分。电线电缆是传送电能、传输信息和制造各种电器、仪表不可缺少的基本元件,是电气化、信息化的基础产品。随着社会城市现代化发展的需求,无论在微电子、家电、汽车、航空、通讯、电力等系统,还是交通运输和建筑领域对电线电缆不断提出更高的要求,如耐温性、耐环境老化、和耐开裂性,以提高产品运行的可靠性和安全性。这是常规电线电缆所满足不了的,电线电缆绝缘的交联改性可大大提高电线电缆的工作温度、耐溶剂、耐环境老化,耐开裂等性能。如普通聚乙烯(PE)绝缘电线电缆,由于绝缘是线型聚合物,受熔融温度限制,只能在70℃以下场合使用,耐溶剂性、耐开裂性差。如果绝缘形成交联结构导致性能上显著提高,使其耐温和耐化学试剂性等得到改善。通常PE在70-90℃软化,在110-125℃熔流,而交联后的PE即使在250℃仍然不会改变形状。
线缆工业中有三条途径实现交联:即化学交联(CV)、硅烷交联(SV)和辐射交联(RP)。辐射交联在中小型电线电缆绝缘的交联加工改性中占绝对优势。二十世纪70年代,随着工业电子加速器的发展和在辐射加工中的应用,电线电缆绝缘的辐射交联已成为辐射技术应用和加工的最大领域。
电线电缆绝缘的辐射交联加工它不仅与聚合物材料的辐射化行为和结构变化有关,还涉及到材料科学、聚合物化学以及加工工艺学,是多学科、多技术结合的共同结果.
1.电线电缆的绝缘材料的选择与配方设计,是辐射交联电线电缆改性的基础。它决定绝缘材料的基本性能、加工工艺性以及辐射加工的可行性。
2.电线电缆的挤出成型,形成电缆的基本结构,取决于聚合材料的加工工艺性和线缆工艺条件。加工决定了聚合物内在相态结构,它又制约着下道工序——辐射加工中发生的化学反应与结构转变。
3.成型的电线电缆,经过电子加速器的电子束(EB)辐射加工,绝缘材料将由线性聚合物转化为三维网状结构,其交联度大小及其均匀性是与加速器的电子束下的传输装置密切相关的。辐射加工中常常伴有不利的副反(效)应,主要是辐射氧化、热效应、静电效应。这些效应的产生与电子能量(穿透深度)、所需辐照剂量大小、剂量率大小、传输过程和方式有关,同时也同聚合物绝缘交联所需要的剂量及配方构成有关。辐射加工是电线电缆成功或失效的关键。辐射加工效率和结果决定于添加剂和聚合物的形态结构。 4.产品的综合性能检测包括:
(1)交联度的测定。因为电线电缆的耐热性、耐溶剂性是与绝缘的交联度密切相关的。通常电线电缆对绝缘交联度的表征方法(第一章相关部分)主要有两种:
a) 凝胶含量测定,要求百分含量大于75%;
b) 热延伸及残留变形率在规定条件下,热延伸不大于175%,残变率小于4%。
(2)力学性能测试。包括抗张强度,通常要大于12.5Mpa;断裂伸长率>200%。 (3)老化寿命。根据绝缘电线电缆使用的工作温度选定态化条件(如工作温度为125℃,老化温度为158±2℃,周期168h),老化后强度及伸长率保留百分数大于75%。
(4)电学性能。体积电阻率、介电强度、介电常数、介电损耗、局部放电。 (5)其它相关性能测试。
5.配方、挤出工艺、辐射加工工艺的调整。
电线电缆绝缘辐射交联的改性是由其交联密度所决定的,调整辐照剂量必然可控制绝缘的交联密度,进一步控制材料的改性和提高。主要导致的性能变化包括:电学性能的变化(已有数篇论文作了详细讨论);辐射导致绝缘介电常数、介电损耗正切和介电强度的变化(这是与材料辐照中产生的稳定结构和辐射产物的累积相关);辐射交联导致材料机械强度增加,冷流和抗蠕变性能提高,弹性模量增大;辐射导致绝缘重要的变化是耐热性、耐溶剂性的变化,耐开裂性的变化和提高。
第二节 绝缘材料及配方设计
电线电缆绝缘的辐射交联加工重要的问题是解决它的热稳定性,包括工作温度下相应长期稳定性和耐铬铁焊的短期工作稳定性。由于应用目的使用环境不同,对电线、电缆材料要求是大不一样的。为了满足不同要求,要进行聚合物体系和配方的选择、搞清辐射场中组分的效应和相互作用规律,为正确选材和配方组分提供依据。
绝大多数聚合物,如PVC、PE、EVA、EPDM、BN、聚烃氧烷、含氟聚合物等都具有良好的绝缘性。选择绝缘主体材料除必须具有优良的电气性能、高的机械性能、良好的热稳定性外,从结构上它必须是辐射交联型聚合物。辐射交联聚合物绝缘电线电缆使用最多的聚合物当数聚乙烯。不同耐温等级相应主料如下:
90-105℃:PVC 、PE、CPE、氰碳化聚乙烯 ; 105-150℃:PE 、EPDM ;
150-200℃:硅橡胶,含氟聚合物。
1.聚乙烯达到所需要的交联度的辐照剂量,通常在200-400KGY。辐照交联的效率不仅不利于生产率的提高,而且高剂量辐照交联还会伴随一些不利的副反应。诸如热效应与高分子产物发泡、静电积累与放电等,特别是作为电力电缆厚壁绝缘的辐射交联加工中,将导致绝缘质量的降低或破坏。为了提高辐射加工的效率,减少不利的副效应,可以在体系中添加敏化剂或多官能团单体,用来提高体系的辐射交联G值(每吸收100eV,产生变化的单位数)减少聚合物交联改性所需要的辐照剂量,提高辐射加工的能力和产量,加速交联进程。同时由于多官能团单体(敏化剂)在辐射加工中与辐射氧化、辐射裂解过程竞争大分子自由基增加交联反应,也抑制了与交联过程不利的副反应。这就是所谓聚合物的辐射强化交联或敏化交联。
聚乙烯的辐射化学及结构变化主要在非晶区,引进的敏化剂或多官能团单体不可能参与结晶,较集中在非晶区或结晶与非晶区的界面区,这也是辐照产生的俘陷自由基与后效应的区域。添加多官能团单体如二乙炔(diacetylenes),在聚合物非晶区辐照中聚合物与自由基反应增加交联G值,添加2% 的2.4-己二炔-1.6双(正丁基氨基酯)[(2.4-hexadiym-1.6-bis-n-butyl.ureth.ane)的聚乙烯交联G值是纯聚乙烯的15倍。许多官能团单体对PE都有强化交联的作用,诸如二烯丙基富马酸酯(diallyl fumarte);乙二醇二丙烯酸酯(ethylene glycol diacrylate);乙二醇双甲基丙烯酸酯(ethylene glycol dmethylacrglate);三聚氰酸三烯丙酯(trallyl cganurate)等。又如添加0.5-0.8%的三羟甲基丙烷三甲基丙烯酸酯(trimethgl propane rtimethacrglate),使聚乙烯的交联G(x)值增大5倍,当然其辐射G(x)值应是辐照剂量的函数(或是单体浓度的函数)。强化交联也可以应用于辐射裂解型聚合物的交联转化上。
2.由于聚合物中溶解氧的存在和辐射加工中氧向聚合物中非晶区的扩散侵入,交联加工同时也伴随着辐射氧化裂解反应。由于辐射加工后绝缘中俘陷自由基的存在,将于扩散进入的氧发生后氧化,这不仅影响产品的使用寿命也影响其电气和机械性能。因此,在绝缘材料中必须加入抗氧剂,以减少这一过程。
常用的抗氧剂主要是酚类和胺类。这些抗氧剂与聚合物中俘陷自由基反应而稳定,避免氧化。酚类抗氧剂:1,1,3-三(2甲基-4-羟基-5-t-丁基苯)丁烷;[1.1.3-trist2 methyl-4-hydroxy-s-t-butyl phenyl]butane ;十八烷基-3(3.5-t丁基-4羟基苯丙酯) [Octadecyl-3-3.5-di-t-butyl-4-nydroxyphenyl propionate];芳青胺类:N,N一二苯基-P-苯撑二胺[N,N-diphenyl-p-phenylene diamine];N,N一二苯基-P-二苯撑二胺[N,N-dinaphthyl-p-diphenylene amine]和苯基萘胺[Phenylnaphthylamine]以及含硫有机化合物:4,4硫化-双(6-t-丁基-3-甲基酸[4,4-thio-bis(6-t—butyl-3-methyl Phenol)和巯基苯咪唑[mercaptobenzoimidazole]等。
有效和自由基反应,抑制氧化的抗氧剂也会增加所需要的辐射剂量。如添加1%的1,1,3(2甲基-4-羟基-5-t-丁基苯)丁烷的聚乙烯与未添加抗氧剂的聚乙烯相比较,凝胶化剂量分别是55KGY和34KGY。不是所有抗氧剂都增加所需要的交联剂量,如巯基苯咪唑、4.4-硫化-双(6-t-丁基-3甲基酚)导致交联剂量的增加比苯基萘胺等小。
3.除考虑敏化剂和抗氧剂外,电线电缆护层还有阻燃的要求。常用的阻燃剂有卤阻燃剂、十溴二苯醚(decabromodiphenyl oxide)、四溴双酚
A(tetrabromobisphenol)、氰化石腊,氢氧化铝(aluminum hydroxide)以及无机氧化物、填料等。由于聚乙烯等聚合物是可燃的,一般均填加阻燃剂解决其阻燃性的问题,在辐照加工及高温应用中含卤阻燃剂也易发生联卤化氢,使用要与稳定剂相配合。金属氢氧化物阻燃虽属环保型,往往要填加很大量才能达到阻燃效果,易导致绝缘机械性能和电气性能的损失。无机填料最好要经过偶联处理,改善聚合物与填加剂间的界面关系。
4.一个性能优良的聚合物材料若加工成型困难或加工后变化很大,也会造成应用的难度。聚合物体系的流变学行为不仅与加工成型条件有关,关键决定于聚合物材料的内在因素。聚合物体系熔体的流变行为除与聚合物分子量大小和分子量分布、链的柔性与聚集态结构有关外,它还与低分子添加剂、加工助剂有关,并受温度和压力的影响。在许多情况下聚合物挤出加工产品时为粘弹体,粘流与高弹体相互伴随,出现熔体破坏,聚合物的流变行为不能适应于加工成型条件,而导致产品缺欠和表面粗糙。因此,完成性能配方后,还要通过聚合和共混、助剂的使用来调整其加工工艺性,即工艺配方的研究。从而改善工艺性,提高加工质量和效率,改善使用电线电缆绝缘的表观和内在性能。
5.用于电线电缆绝缘聚合物是多组分混合物。辐照加工中主要发生大分子间的交联反应,但不可忽视的是材料中的不同组分添加剂的消耗、转化,对交联反应过程的减缓或产生其它不利的副反应,因此必须较充分地考虑到辐射化学反应的特殊性。
为了确保电线电缆辐射加工后产品的各种性能,对于绝缘材料的制作工艺及共混、添加剂分散均匀性是十分关键的。聚合物绝缘电气性能缺欠的产生主要源于结构缺欠和杂质。像敏化剂、抗氧剂、阻燃剂、填加剂、加工助剂等分散不均,引起电荷载体增加,导致体积电阻减少。EB辐射加工在聚合物材料中产生辐射损伤,剂量越高,缺欠越多,对电学性能影响越大。
第三节 电线电缆绝缘的电子束辐射加工
聚合物的辐射加工工业所用的辐射源有两类:放射性同位素r射线源和电子加速器产生的高能电子束辐射源。虽然r-辐射源具有高的穿透能力,对单位比重材料可达25cm,但不适合于电线电缆辐射加工。如聚乙烯绝缘达到的所需交联度,要数小时才达到所需的辐照剂量200KGY,同时氧化不可避免的发生。实际上在电线电缆工业中,采用的辐射源是高能量大电流的电子加速器电子束体系(EBS),它提供比r源高得多的剂量率,辐射加工在瞬间完成,更有利于电线电缆连续长制品的工业化加工。
电线电缆绝缘辐射加工用的电子能量为0.3-5MeV,功率几十kW到150KW的电子加速器。电子束在聚合物体系中辐照穿透能力(深度)是电子能量Ee和材料密度的函数。
最适宜的穿透厚度系指EB辐照进入面和穿透出口面的剂量相等的厚度范围。对于一定厚度的绝缘选择适宜量的电子束是很重要的。电子的穿透深度(能力)是由加速电压来控制的,如此选择适当束流能量电子加速器是很重要的,因为它决定电子穿过能够有效交联电线电缆绝缘的最大厚度、深度分布不是均一的。由于电线电缆绝缘交联改性的物性对剂量深度变化不是十分敏感的,吸收剂量的峰值与表面吸收剂量之比定义为均匀度一般为1.5倍或更小就可以满足要求。EB透过内表面的吸收剂量等于EB进入表面的吸收剂量时绝缘厚度即为上述的电子束辐射加工最适宜的厚度。在这范围内视为单一分布剂量,这个深度应从实验上确定或用表面剂量方法。
由于电线电缆产品一般为圆形结构,聚合物绝缘与金属导体并存。金属线芯的存在,遮蔽金下面的绝缘部分吸收比其它部分低的辐射剂量。另一方面,线芯上面绝缘由于金属表面反射电子所致吸收的剂量有某种程度上的增加。单面辐照永远不能获及单一的剂量分布。实际上电线电缆绝缘的辐射加工是通过两面或多面辐照实现的,以获得合理的单一辐照剂量分布。线缆连续辐射加工传输方式有多种,常用的方法是线缆两面多次反复通过电子束下辐照来实现。聚乙烯的体积电阻率非常高,在绝缘中静止下来的电子不是容易除去的,电线电缆的EB辐射加工,电子通过绝缘要保证没有电荷沉积,甚至导致介电破坏。
PVC有比PE低的体积电阻,辐照加工中,电荷能从绝缘通过电线导体到地。对PVC绝缘电线辐射所需要EB穿透的厚度,由下式决定:
PPVC=2√t(t+d)
对于小截面电线电缆,在电子束下两辊之间采用“8”字型传输辐照,通过传输速度与束流间联系实现自动控制,可以获得较好的剂量均匀度。但对于大截面(150mm2铜芯)电缆,若用两面辐照,最大剂量与最小剂量差将是比较大,甚至不可接受。如何对大截面、厚绝缘电缆进行辐射加工,提高辐射加工处理系统已有很多报导。多方向辐照较好的实现辐照剂量均匀度。
第四节 电线电缆绝缘EB辐射加工中的副效应与质量控制
电线电缆绝缘EB辐射加工导致聚合物绝缘的交联结构生成,获得耐温性、耐溶剂性的提高和改善。但在很多情况下,还有辐射氧化、热效应、静电效应、辐射后效应副反应伴随。它们是严重的影响电线电缆辐射加工质量的关键问题。 1. 聚合物材料的辐射氧化。
氧的存在会导致聚合物氧化裂解。聚合物绝缘的辐射氧化,主要来自于聚合物中溶解氧、辐射期间或辐照后扩散进入聚合物中的氧。氧化可在辐照加工中发生或在辐照加工后发生。
溶解氧主要存在于聚合物的非晶区或结晶-非结晶区界面,它与辐照产生的大分子自由基反应,生成过氧自基(ROO),过氧化氢(ROOH)和过氧化物(ROOR)。
过氧化物和过氧化氢热分解产生氧化产物和自由基。如聚乙烯辐射氧化分解产物包括羟基化物、H2O、CO2、过氧化物、醇和羰基化物。
辐射氧化速率与聚合物中和环境氧浓度(溶解氧以及氧扩散进入速度)有关。这些过程受不同因素的影响,包括:聚合物的集聚态(或相)结构、非晶区的微观结构和样品的厚度、氧的压力、辐照温度及辐射剂量率等。氧不能穿过聚乙烯的结晶区,氧的消耗和氧化物产额随结晶度增加而减少,氧化多在非晶区发生。
由于非晶区链段的活动性高于结晶区,大分子自由基更为活跃,若添加敏化剂促进双基重合或交联,与氧化过程相竞争自由基,可能导致氧化的减少。
辐射氧化的速率是随聚合物材料的厚度减小而增大。这是由于氧扩散进入薄的样品比厚的阻力小,更容易。
在高剂量率下辐照,自由基重合反应占优势,氧的扩散反应还来不及发生,在相当高的剂量率,特别是EB辐照加工时,氧扩散不能作为一个因素。
辐射后氧化与在聚合物辐照产生的俘陷自由基相关。研究证明,对于一个结晶(半结晶)聚合物来说,自由基主要存在于结晶与非结晶的界面区,因为该区和非晶区分子排列一样松散,但又受晶区的抑制,自由基重合不易发生。而氧扩散进入与俘陷自由基反应导致后氧化裂解。在较高温度下贮存,由于分子活动性增加后氧化将发生更快。
辐射氧化不仅导致大分子裂解,致使绝缘材料机械性能变坏,而且导致其电学性能,特别是介电损耗正切增大。这是聚射加工产品所不希望的。为了解决这一问题,实际上采取一些措施:添加抗氧剂、以减少和阻止氧化发生;添加敏化剂,促进交联,降低俘陷自由基浓度,减少辐射剂量,并与氧化过程、竞争自由基;高剂量率辐射加工,EB要比γ辐射大十数倍,阻止氧扩散;链性环境辐照和贮存;辐照后高温(高于聚乙烯α转变)处理,促进俘陷自由基重合反应,免后患。
2. 电线电缆EB辐射加工中的热效应。
聚合物材料辐射加工所吸收的辐射能,仅仅是一部分用于化学和结构转变上,而大部分辐射能量转化为分子的激发和热。由于聚合物对热量传递是低效的,以至所吸收的能量可导致相当高的温升,特别是高剂量率的EB辐射加工,热效应问题要特别重视。
温升不仅导致聚合物化学反应速度增加,若温度超过了材料的玻璃化转变(Tg)或熔点(Tm),辐照产生的辐解产物如氢、CO等其它冻结在聚合物中的小分子还来不及扩散,这些气体产物在聚合物中将会生成气孔或发泡,使绝缘质量降低,热效应与发泡随材料厚度增加热效应变得更为严重。
(1) 辐射能量的平衡
聚合物材料在辐射加工中,辐射能的吸收与非吸收(反射、透过)的分配与辐射源的类型(γ或EB)与被辐照材料物性及几何形状有关(略)。
(2) 绝热辐照。
如果在很短的时间里吸收全部所需的辐射剂量,在材料中产生的热量与环境无充分的交换,就处于绝热状态。用高能电子加速器EB进行聚合物绝缘辐射加工,就是一个典型绝热体系。假如不考虑化学反应,聚合物体系比热为1时吸收所有的能量都将转化为被辐照体系的温度升高,吸收10kGY剂量可引起2.4K温升。相同剂量辐照,由于不同材料和材料组成不同,其热容(Cp)不同,表现的温升是不同的。同时热容又是温度的函数,因此不同初始,温度辐照产生的温升亦不相同。表2-1给出一些材料的辐射与温升结果。 表2-1:

聚合物体系的比热是与辐射热效应有关的一个重要参数。配方组成无机填加剂对比热有很大影响。阻燃剂的加入,如金属氧化物具有较低的比热,局部温升问题要特别关注。
热容与初始温度有关。即热容Cp是温度的函数(见表2-1水的例子)。
如果聚乙烯绝缘,EB辐射交联加工需要辐射150kGY剂量,按平均每10KGY温升5K计算,不考虑其相转变的能耗,将会有75度的温升,加上室温,就接近聚乙烯的熔点。但聚合物的相转变吸收热能远远高于材料的比热,对辐射温度效应有一定的缓解。
热效应的主要危害是温升接近或达到聚合物的熔点时,在EB辐射加工传输过程中,产品易被拉伸变形,而且由于辐射加工中产生的小分子产物如氢、CO来不及扩散出去而发泡,导致绝缘的破坏,在电缆辐射加工中,热效应危害不可低估。
影响 EB辐射温升的主要因素及避免途径:
a) 绝缘材料配方构成和体系的平均热容Cp对温升影响,Cp越小,同样剂量温升越高。 b) 产品的大小尺寸和形状。产品越厚、越大越不易散失,改善热交换
c) 产品要求交联度所需要的辐照剂量(D)大小,以及辐射加工剂量率(D’)的大小,
都对温升有影响。D越大,D’越高,温升亦越高,采用增强交联体系可大大降低所需剂量,利于减少温升。 d) 降低环境温度,加强散热措施。
由上面叙述可知,材料的热容Cp越小,同样剂量辐照温升越高;所需的辐照剂量(D)越高,温升亦越高,而样品尺寸越大,内部热越不容易散失。
电缆绝缘发泡问题解析:
(1)设计者认为,只要绝缘厚度大于2.5mm就符合国家电缆结构标准,没有上限,这种说法是错误的,因此,产品绝缘偏厚,又无内半导层,而2.5MeV的电子束穿透能力是有限的
(2) 电缆绝缘偏壁,厚薄几乎差一倍。 50mm2线芯直径:8.4mm
绝缘平均厚度为:4.2-4.5mm(3mm/6mm偏芯) 轻型要求绝缘:2.5mm
普通型要求绝缘:3.4mm(需内半0.5mm)
(3)由于绝缘偏壁而且比较厚,在EB辐照传输过程中,径向应力不均或与传输系统不匹配,导致翻转困难,辐照剂量分配的不均一。

为了进一步查明原因,对于电缆厚与薄的部分进行了凝胶含量和热延伸分析,结果如表2-2所示。结果表明,由于偏壁和应力的存在,束下传输中不能实现良好的翻转,造成辐照剂量的非均匀分布。厚部受剂量为薄的2倍,EB辐照剂量分别为200KGY和100KGY(实际差可能更大)。由于过辐照,不仅导致交联度增加,而且小分子气体产物量也偏高,同时热效应导致的温升,特别是在厚绝缘内的温升可达100℃甚至更高,致使来不及扩散出去的H2等小分子在局部发泡,造成电缆缺欠而不能使用。
关于如何控制EB辐照加工中热效应造成的危害,对电线电缆绝缘辐射加工是非常重要的。首先,热效应产生的温升与辐射剂量有关,降低电线电缆绝缘交联所需要的剂量就是一个关键问题,通常在聚合物中添加敏化剂或不饱和多官能团单体,可增加交联G值,减少所需剂量。其次,电缆结构匀称合理,增强EB辐照电缆绝缘剂量的均匀度,避免局部过辐照或剂量不足。其三,辐射剂量率及辐照方式与环境,有利于热量散失和交换,降低辐射平衡温度。 3.电线电缆绝缘EB辐射加工中静电现象
电线电缆绝缘EB辐射加工中,特别是绝缘体,静电现象是十分重要的。EB辐照提供过剩的电子并沉积在绝缘材料中。图2-8给出典型的EB辐照深度——剂量分布曲线和深度——电荷分布曲线,两条曲线关系不同,过剩电子峰值被推移到电子射程的末尾。被辐照的表面消耗负电荷,而且对地成为正电位。在绝缘材料的辐射加工中,所用辐照剂量越低,静电效应越轻,反之,静电效应越明显。这里最大电荷沉积迟后于辐射加工所用的有效厚度范围。
累积的过剩电子对地提供一个负电位,在绝缘材料中电子的累积电场强度可达109V/m 数量级、电荷达0.1C/m2。这些电子来源于加速器的电子,吸收体的电位是相对于任何一个接地导体。如果吸收材料的电导度是低的,而且样品的厚度超过电子的沉积范围,电荷可以残存一个很长时间,数天或更长。样品表面到超过电子射程大块样品的电子沉积层(面)
与金属接地,在经迹上电子容易放电,形成三维树枝状图像,称作“李其顿波格图”或电树。绝缘材料的电导度制约的电树生成,在聚烯烃、聚丙烯酸酯、聚苯乙烯可以看到“电树”现象,但在PVC、PTFE、PAS是看不到的。电荷在非导电塑料中沉积,厚度大于电子束的射程时,导致空间电荷的形成。如果不发生强烈放电或慢慢泄露,电荷的积累将影响电子束在材料中的射程变小,阻碍电子向深处进入,即绝缘材料中的电场阻碍电子的注入。
EB辐射加工聚合物绝缘的静电现象是一个普通行为。即使电子束的能量辐照并穿透最适宜厚度(EB在绝缘的进入面和穿透面辐照剂量相等之间的厚度),电荷沉积没有明显的副作用。但由图2-8可见,大多数EB电子通用过辐照物体时,总是留下少量的电荷,累积电荷随辐照剂量增大而增强,或采用双面辐照提高辐射加工产额,或辐照厚的绝缘,或厚度超过EB射程。在这种情况下,电荷的累积停留在材料中,情况将戏剧性改变,随时会发生意外放电。用能量不够的电子束加工厚的聚乙烯,由于累积电子放电可能导致绝缘缺陷的形成,大批产品可能为此而不合格。在电缆辐射加工中对这一点是要特别预防,特别是有添加剂配方材料,控制俘陷电荷的释放。
静电现象及电荷的累积除导致产品电气性能不合格外,静电放电产生火花,也会引起着火的危险。应在放电之前除掉电荷。 4.电缆EB辐射加工中的发泡和放电破坏现象。
高压力缆绝缘EB辐射加工,由于厚的聚乙烯绝缘发泡和放电破坏而导致产品不合格,是非常重要的质量问题。
如6/6KV电缆,绝缘厚度为4mm,用1.5MevEB辐照,其温升可达95℃,辐照剂量达20Mrad(200KGY)就出现发泡现象,但电缆绝缘经249 kGY,才能满足耐热性要求(一般凝胶含量大于75%),这是辐射产生热效应与交联结构生成的一个矛盾结果。虽然添加敏化剂或多官能团单体(如2份TAIC)可提高交联效率,减少交联所需的剂量到100-120KGY,但在低于交联剂量55kGY放电破坏又发生。就是说在达到所需交联度之前就发生了放电破坏,造成产品介电性能不合格。电力电缆辐射加工中,不论发泡还是放电破坏以及俘陷电荷的产生、积累,均是中压力缆成败的关键。有两个系列问题:其一,辐照中热量累积(温升)和小分子产物释放而发泡;其二,超量的电荷累积导致放电破坏。
(1)发泡问题
图2-11给出辐照中与辐照后连续测定的电缆温度曲线。在4mm厚PE绝缘中心温度比聚乙烯和导体界面温度增高速度大,分别为5.5℃/10KGY和3.0℃/10KGY。辐照后温度降低,也说明绝缘可为铜芯所冷却。
超过一定剂量,温升达到聚合物软化点,氢气等小分子产物释放,导致绝缘发泡。在室温(30℃)辐照发泡的临界剂量和温度分别为200KGY和95℃。若减少剂量在200KGY以下发泡问题是可以防止的。
通常添加多官能团单体可降低所需辐照剂量。添加不同官能团单体的凝胶——剂量曲线示于图2-12。获得凝胶量大于75%相应辐照剂量由纯PE的240KGY降低到150KGY以下。
(2)放电破坏
当PE绝缘厚度超过EB的最大穿透射程,辐照剂量达300KGY或更高时,在绝缘中可以观察到放电破坏现象。这个现象是因为过剩电荷的累积和所谓的lichtenberg图特性。
敏化剂单体对绝缘材料的交联结构生成与放电破坏剂量的影响列于表2-3。表中的结果显示,任何一个交联剂单体虽然可降低体系的需要的剂量(D),同时也会降低体系的放电破坏剂量Db。

辐照聚乙烯、树技放电图(tree)在接近于电子穿透的最大深度处。而在交联剂存在下,一般在辐照表面附近观察到。因此,交联剂对辐射诱导放电破坏原因与电荷累积的增强或是由于单体分子中共轭双键的存在影响电荷的局部分布有关。这符合二块基化合物对PE辐射放电影响小的事实,因为它的分子没有共轭双键。

1.配方设计与辐射效应
(1)交联所需辐照剂量是辐射热效应、静电效应的关键因素。辐射产生的温升与辐解小分子产物会导致绝缘结构的损伤破坏。电荷沉积与静电效应会导致放电破坏,介电性能下降。
(2)强化交联与体系的交联剂量、放电破坏剂量。由(1)结果表明所需辐照剂量越高,后果越严重。添加不饱和多官能团单体会增加交联反应速度,降低辐射交联剂量,减轻辐射热效应及电子沉积效应。但添加的单体结构选择不当,在辐射交联结构尚未完成时,就会发生放电破坏。相应地起始放电破坏的剂量称之为放电破坏剂量,当体系的放电剂量小于辐射交联所需的剂量时,则该材料不能应用。
2.EB辐照加工工艺
(1)加速器的电子能量与绝缘材料结构。绝缘的厚度必须小于电子束的有效射程,以减少电荷在材料中的沉积。
(2)控制束流或传输速度,改善束下传输系统与环境热交换,减缓辐射热效应的累积。为了预防EB辐射中的不良后果,必须从聚合物配方与辐照效应、辐照加工工艺条件、环境与后处理等,协调完成。
第五节 电线电缆绝缘的辐射交联与化学交联比较
电线电缆绝缘的交联途径有三种,在工业生产中广泛应用,这些方法包括:辐射交联(Radiat),化学交联(过氧化物交联CV),水交联法(硅烷交联SV)。由于交联方法、工艺条件、产品性能差异、各适用于不同范围、不同交联处理方法,各有所长。以聚乙烯为例,辐射与化学引发主要差别是温度:辐射法基本上在低温下进行,加工其间产品的温度约达70℃,它低于聚乙烯的转变温度,更低于其熔点;化学交联发生约在125℃,大多数结晶已熔融。因此,冷却后化学交联聚乙烯的交联密度几乎是单一分布,而辐射加工聚乙烯交联只是在非晶区。
化学交联结晶分数是远低于交联前聚乙烯结晶度,而辐射交联前后,结晶分数是通常不变。化学交联PE加热超过其熔点,然后冷却到室温,结晶度不变。而辐射加工的PE,经过同样热处理,结晶度比热处理前显著变小,这是因为从熔融状态降温冷却到室温时,交联结构对大分子取向排到的阻碍和干涉,当再度熔融和冷却循环,不再引起结晶度的变化。
另一值得注意的形态效应是辐照产生的浮陷自由基,它们主要存在于结晶与非晶的界面区,与扩散进入的氧发生后氧化裂解,是一种潜在的危害。若辐照后,在超过非晶区的转变(85℃)在惰性气体中退火,可以使浮陷自由基迅速释放重合而消除后氧化裂解问题。
由于辐射交联与化学交联形态结构的差异,辐射法PE保持了较高的结晶分数,使得它的机械性能像一个填充增强的化学交联结果。
辐射交联与化学交联另一显著差别,是化学引发剂导致的潜在的损伤。残留的引发剂对产品性能的影响,特别是对介电性能的影响较大。辐射交联剂量在材料中的分布是非均一的,特别是EB辐照,在材料中剂量是存在深度分布,由于物体旋转的不均一性,也会造成交联度的不均匀性,机械性能几乎完全依赖与交联密度。
化学交联占用空间较大,能量消耗高、流程长、交联是低速、缓慢的。辐射交联设备占空间小、能量消耗远远低于化学交联,加工生产速度是很高的,生产更为方便。电子加速器几乎控制支配除电力电缆之外的所有绝缘领域。由于辐射交联、化学交联、硅烷水交联实施工艺条件的不同,适用范围不同也有交叉,对电线电缆工业,它们是相辅相成的。概括总结如表2-5所列。从表2-5提供的结果,辐射交联适应绝缘材料较宽,多数聚合物均可实现辐射交联。而化学交联局限性大,只限于一般PE和橡胶类绝缘材料的交联。辐射交联,由于受EB能量与穿透能力所限,主要适于中小型电线电缆的辐射交联加工,对于大型电缆,辐照中的热效应、静电或电荷沉积效应造成危害而不适宜生产,而化学交联仅适用于大截面电缆绝缘的交联,而对于小型线缆,易造成偏壁、针孔而难以生产出合格的产品。辐射法与化学法应用是相辅相成的,可相互补充而不能相互取代。
